Digital twin technology is attracting significant investment across the semiconductor industry, according to a report from SemiEngineering. Early versions are being deployed as various industry segments experiment with the approach. The long-term vision involves using digital twins to provide insights from initial architecture through manufacturing and into field operation, a process that will generate and require analysis of enormous amounts of data.
A digital twin can represent an entire system like a car or a city, or focus on a subsystem, chip, or individual process under various conditions, all before physical production begins. The technology has evolved from isolated simulation environments and is now being integrated from design through packaging and test. This integration is considered particularly valuable for complex systems involving chiplets and heterogeneous integration, where physical coupling between components is tight.
Industry figures note that digital twins can be applied to both front-end and back-end semiconductor manufacturing processes. Combining data from these stages can make simulations more accurate and allow for extensive what-if scenario testing. This capability is critical for multi-die assemblies, where screening individual dies before assembly is necessary to avoid scrapping entire, expensive packages.
While investment is currently higher prior to manufacturing, potential savings are seen in improved yield and fewer product returns due to higher reliability. Orchestrating the connection of various data sources and systems, such as product lifecycle management, enterprise resource planning, and manufacturing execution systems, is a complex but necessary step to enable automated decision-making.
The current state of digital twin technology is described as a collection of point solutions, with a journey ahead to achieve a fuller vision. An initial goal is reducing variability in manufacturing to improve chip reliability from the start of its life. The technology also enables new approaches for design-for-test engineers, who are increasingly involved in full subsystem architecture design. Digital twins allow for dry runs of entire test infrastructures on automated test equipment before silicon is produced.
A significant challenge involves integration and organization of data to solve problems efficiently. This is complicated in multi-supplier ecosystems where communication and data sharing methods may differ. Large collaborative projects, such as a European automotive initiative, are exploring the use of a platform digital twin to allow different chiplet vendors to virtually test integration before physical assembly.
Connecting disparate data types is a key hurdle, with an agentic approach being used to interface with legacy and siloed systems. The goal is to bring data from these agents together into automated workflows. The availability of extensive cloud compute resources and artificial intelligence tools is now enabling digital twin deployment at larger or more detailed scales than before.
Digital twins can simulate at multiple levels, such as creating a virtual test cell or virtual silicon to run test plans before physical hardware exists. These models can also predict yield or throughput and compare operations against production plans. The concepts extend to monitoring how circuits age over time, which is vital for safety-critical applications. By modeling degradation, predictions about performance and lifespan can become more precise, allowing for pre-emptive alerts.
The technology can also be used to validate the effectiveness of on-chip monitors for detecting performance issues or to model potential security vulnerabilities like side-channel attacks before silicon commitment. The broader industry movement toward digital twins is reflected in recent corporate acquisitions as companies position themselves for the technology’s next phase.
Practical applications include investigating returned merchandise by virtually re-running a device through production and test data to diagnose failures. The ability to quickly sift through data and apply it at any step from design to manufacturing represents an advance. Much of this work remains in early stages with many challenges, but the potential for improved processes, more reliable systems, and cost reductions is considered significant.
